  • A Digital Twin (Article, 2018)

    Inprocess was asked to develop the Espindesa Nitric Acid Digital Twin (ENADT) due to its experience in building dynamic simulation models with commercially available technology, as well as its proven skills in the development of software extensions to be run from inside such commercial process simulators, and also because of its long list of successfully deployed operator training systems (OTS).
    Espindesa’s requirements for ENADT were established during the project definition stages. ENADT had to be a portable, high fidelity, dynamic, training instrument capable of accurately representing the behaviour of the equipment, the  instrumentation and the implemented control strategy in the nitric acid plants, interacting with the user with a series of operator screens, specifically selected among the HMIs available in the control system databases.

    Operator Training solutions based on rigorous dynamic simulation and control system software emulation have a been a reality for many years. Although many initiatives have been done to bring web-based content to operator training, it is only recently that these technologies are being applied successfully to leverage the more complex training solutions based on rigorous simulation. Hence, those training systems that had to be physically deployed at every site where operators were trained, with the evolution of the software technologies to support and enable mobility can now be remote by combining some of these latest developments, such as e-learning standards, virtualization and remote application presentation. This distributed framework enabled brings new opportunities to training systems: it does not only facilitate scalability of the training sessions or overall system maintenance, but it also grants access to comprehensive training to more people in many different conditions. The return of investment in training and education is then maximized by easing the access to many more people. In this presentation these concepts are explained by using two real implementations of training systems for operators, with different levels of complexity, one at a European refinery, and another at the headquarters of a European process licensor

  • Taking Care Of Flare Header Pressure (Article, 2018)

    During trunkline pigging operations being carried out in a Middle East oilfield, a pressure build-up was being generated in the flare header of its central processing facilities (CPF). Due to the limit settings in the high-integrity pressure protection system (HIPPS), the pressure build-up risked a production trip. The operator employed Inprocess to analyse, through the use of dynamic simulation, if there were operational or process control alternatives that would allow the execution of current pigging operations to continue without production trips.

    Inprocess white paper suggesting what to do to request and exploit a Lifecycle OTS

    Operator Training Simulators (OTS) have become an integral element of the Operator Competency Development Programs of the process industry. The dynamic simulation technology has evolved from the early days, incorporating new training functionalities and communication capabilities. On the other side, modern Integrated Control and Safety Systems (ICSS) include independent soft-controller tools to allow an exhaustive check-out of the ICSS and the OTS development. This has enabled flexible and customizable OTS architectures, which reduces significantly the development costs and maximizes the value of the OTS investment. The main focus of this article is to provide recommendations and advices to Operating Companies (OpCo) and Engineering Procurement & Construction (EPC) Companies when they embark in a tender process to procure an OTS.

  • FPSO lifecycle modeling adds benefits to development offshore West Africa (Article, 2017)

    Process simulation is a technology used in many areas and project phases. Its usage ranges from the design stage of a plant (initial concept and front end engineering) to assistance in daily plant operations, including planning, optimisation and monitoring. To a certain extent, the simulation lifecycle is similar to the lifecycle of a process plant, bringing support and value to multiple stages in the lifetime of a process plant.

    Using Simplot Phosphates’ ammonia process plant in Rock Springs, Wyoming, USA, where dynamic process simulation has been used, as an example, this article focuses on the implementation and benefits of an operator training system (OTS) for the plant. It will explain this specific use of the OTS, as well as outline some experiences and results from the point of view of the three parties involved in the project: the licensor and engineering company in charge of the construction, Linde; the plant owner and operator, Simplot Phosphates; and the simulation services provider in charge of developing and deploying the OTS, Inprocess Technology and Consulting Group, S.L.

  • Lifecycle Modeling for FPSO, from Engineering Studies to OTS (Congress Contribution, 2017)

    Contribution to the Oil & Gas Training and Simulation forum held in June 2017 in Aberdeen (Scotland), UK

    This case study presentation shows a Dynamic Simulation Study (DSS) carried out for the Floating Production Storage and Offloading (FPSO) designed and operated by Yinson Production for the OCTP development project in Ghana. The Aspen HYSYS Dynamics model was extensively used to run about 15 transient conditions (Start-up, Emergency Shutdown, Blocked inlet/outlet, load sharing, ramp-up, etc.) to verify the sizing, process layout, control layout, operating procedures, etc. During a second project stage, the detailed model was re-used to create a Lifecycle Direct-Connect Operator Training Simulator (OTS) by connecting it with the Integrated Control and Safety System (ICSS).

    Over the past 10 years the use of dynamic process simulation has been established as a reliable and effective tool to analyse transient behaviour of process systems.

    Centrifugal compressor systems show performance characteristics that mainly depend on the operating point imposed on them by the process units and the connection piping around the compressor.

    Large compression systems often have several compressors operating in parallel, with some of them in standby. Therefore, even in normal operation there are frquent start up and shut down operations while switching between compressors: to accommodate throughput changes, for example. The transient analysis of these operations is critical to evaluate the dynamic behaviour of the compressor system and the associated control and safety systems.

    Flare and relief systems commonly found in processing plants in the oil, gas and petrochemical industries are constantly under examination.

    New constructions, extension of existing plants or changes in safety regulations all require detailed analysis of several aspects of the flare and relief system. In many cases, steady state analysis will suffice; but more often than not, complex or marginal problems require dynamic analysis to resolve an apparently bottlenecked flare system.
    This approach has recently been successfully applied to analyse and improve the blow down strategy for an existing gas utilisation plant (GUP) owned and operated by Wintershall in Libya

    There are different situations for which it is necessary to re-evaluate the capacity of a site\'s existing flare system. In general, this is necessary following a potential increase in flare load, e.g. when:
    - Relief Valves that currently blow to air and that need to be connected to the flare header,
    - Changes in regulation that redefine the scenarios for which the flare system has to be designed,
    - New plants that are connected to the existing flare header, or
    - Throughput increase / revamps of existing plants that might increase the flare load through higher hold-up or higher heat load.

    In this article, the authors give an overview of the advantages of the approach of using dynamic simulation to calculate flare loads following API 521, give guidance on when and where to apply it, and describe a case study of a recent study at BP’s Lingen refinery in Germany.

    Rigorous Simulation helps engineers to understand and identify process dynamics and interactions in a risk-free environment; in addition, it also allows the evaluation and tuning of advanced controllers before they are commissioned. A number of recent APC projects have benefited from this combined methodology, resulting in a better controller design, more accurate inferentials, less plant tests, more confidence with the controller models and an overall reduced risk. Suitability of the methodology for certain units and simulation myths and barriers are reviewed.

    ITOP is a new approach for training operators and young engineers in subjects like Process Engineering and Unit Operations. This approach combines process simulation based exercises with classroom training and motivates the attendees to experience complex theory through hands-on exercises.
